It is important that Thai manufacturers have
a world class manufacturing mindset in order
to thrive in a world where national borders no
longer mean the end of the market. Multinational
automotive OEMs have ever stricter standards
for their suppliers and are able to source from
the best suppliers around the world. To help
Thai automotive parts manufacturers compete
in this market, the Thai-European Business
Association (TEBA) recently launched its world
class manufacturing workshop series.
At the first of these workshops, Uli Kaiser
from the EMAG Group laid out how lights
out manufacturing can boost manufacturing
productivity, reduce cost per part and make
manufacturers more competitive.
• What is Lights Out Machining?
At the heart of a lights out manufacturing
system is automation. A lights out system will
remove the worker from as many tasks as
possible, meaning that output and quality is

to improve product quality and increase productivity, while at the same time
making a profit. It turns out that they can achieve this by simply turning off
the lights.

now worker independent. The lights out system
will include automated machine loading and
unloading and automated inspection systems so
that, theoretically, the only employee required is
the one that drives the truck to deliver the raw
materials and pick up the finished parts. Output
and quality now no longer depend on worker
competence.
As there is no longer a machinist standing by
checking every part and monitoring the machine,
lights out machining will use on-machine gauging
and automatic tool breakage monitoring systems.
World class machines will also deliver an accuracy
that is so far within tolerance that 100% checking
of parts is no longer required. This is done through
managing machine temperature and having a
stable machine base to handle vibrations. The
polymer concrete MINERALIT is what is now
being used by advanced machine builders to reduce
machine vibrations.
• The Benefits of Lights Out Machining
So, what are the actual benefits of a lights out
world class manufacturing system? Well, to start
off, output is increased by around 20% over a
traditional way of working. This comes from being
able to work for more hours in each day. Work can
be done 24 hours a day for around 320 days per
year; compared to 20 hours per day for 265 days
per year. In addition, more parts will be produced
in each of these hours. Greater output means that
machine costs and other overheads are spread out
over a greater number of parts, reducing average
cost per part and the time required to get a return on
investment, making manufacturers more competitive.

นำ�ทั่วโลกได้อย่างมีประสิทธิผลการส่งออกจะเพิ่มขึ้นต้นทุนต่อชิ้นและ
คนงานจะลดลง และค่าใช้จ่ายอื่นๆ จะลดลงตามไปด้วยเช่นกัน และนี่
คือสูตรสำ�เร็จของผลกำ�ไรที่มากขึ้นนั่นเอง
In terms of cost savings, lights out machining allows
manufacturers to reduce direct labour costs by 50%
plus another 50% of indirect labour costs. Everyone
knows that finding enough skilled and unskilled
labour is a challenge. Lights out machining means
this is no longer such a problem.
A further benefit from using more modern machines
is that using vertical turning machines instead of
horizontal ones means a 50% floorspace saving.
Also, world class machines integrate turning, drilling,
milling, and grinding into the same machine, saving
both space and the requirement to purchase additional
machines. This could halve the costs of a factory
expansion or allow an existing factory to add an extra
production line, in addition to reducing other costs
such as air conditioning and machine maintenance.
Competing Globally
With a lights out world class manufacturing system,
Thai manufacturers can put themselves in the position
to be able to compete effectively with the top auto-
motive parts manufacturers around the world. Output
will increase, costs per part will be reduced, and
labour and other associated costs reduced - ultimately
meaning greater profits.
