Shell and tube heat exchanger
A shell and tube heat exchanger is a class of heat exchanger designs. It is the most
common type of heat exchanger in oil refineries and other large chemical processes, and is
suited for higher-pressure applications. As its name implies, this type of heat exchanger
consists of a shell (a large pressure vessel) with a bundle of tubes inside it. One fluid runs
through the tubes, and another fluid flows over the tubes (through the shell) to transfer heat
between the two fluids. The set of tubes is called a tube bundle, and may be composed of
several types of tubes: plain, longitudinally finned, etc.

A shell and tube exchanger consists of a number of tubes mounted inside a cylindrical shell. Figure 1
illustrates a typical unit that may be found in a petrochemical plant. Two fluids can exchange heat, one
fluid flows over the outside of the tubes while the second fluid flows through the tubes. The fluids can be
single or two phase and can flow in a parallel or a cross/counter flow arrangement.
The shell and tube exchanger consists of four major parts:
● Front Header— this is where the fluid enters the tube side of the exchanger. It is sometimes
referred to as the Stationary Header.
● Rear Header— this is where the tube side fluid leaves the exchanger or where it is returned to the
front header in exchangers with multiple tubeside passes.
● Tube bundle —this comprises of the tubes, tube sheets, baffles and tie rods etc. to hold the bundle
together.
● Shell— this contains the tube bundle.

1.1. Baffle types
Baffles are installed on the shell side to give a higher heat-transfer rate due to increased turbulence and to
support the tubes thus reducing the chance of damage due to vibration. There are a number of different
baffle types, which support the tubes and promote flow across the tubes.
● Single Segmental (this is the most common),
● Double Segmental (this is used to obtain a lower shellside velocity and pressure drop),
● Disc and Doughnut.
There are two main types of baffle which give longitudinal flow:
● Rod Baffle.
● Orifice Baffle,

Tube outside diameter
For the process industry, 19.05 mm (3/4") tends to be the most common.
Tube wall thickness
Reference must be made to a recognized pressure vessel code to decide this.
Tube length
For a given surface area, the longer the tube length the cheaper the exchanger, although a long thin
exchanger may not be feasible.
Tube layout
45 or 90 degree layouts are chosen if mechanical cleaning is required, otherwise a 30 degree layout is
often selected, because it provides a higher heat transfer and hence smaller exchanger.
Tube pitch
The smallest allowable pitch of 1.25 times the tube outside diameter is normally used unless there is a
requirement to use a larger pitch due to mechanical cleaning or tube end welding.

Number of tube passes
This is usually one or an even number (not normally greater than 16). Increasing the number of passes
increases the heat transfer coefficient but care must be taken to ensure that the tube side ρv2 is not
greater than about 10,000 kg/m·s2.
Shell diameter
Standard pipe is normally used for shell diameters up to 610 mm (24"). Above this the shell is made from
rolled plate. Typically shell diameters range from 152 mm to 3000 mm (6" to 120").
Baffle type
Single segmental baffles are used by default but other types are considered if pressure drop constraints or
vibration is a problem.
Baffle spacing
This is decided after trying to balance the desire for increased crossflow velocity and tube support (smaller
baffle pitch) and pressure drop constraints (larger baffle pitch). TEMA provides guidance on the maximum
and minimum baffle pitch.
Materials of Construction
In general, shell and tube exchangers are made of metal, but for specialist applications (e.g., involving
strong acids or pharmaceuticals), other materials such as graphite, plastic and glass may be used.

2. Working Principle
● The principle of operation is simple enough: Two fluids of different temperatures are
brought into close contact but they are not mixing with each other.
● One fluid runs through the tubes, and another fluid flows over the tubes (through the
shell) to transfer heat between the two fluids.

3. Theory
● .Two fluids, of different starting temperatures, flow through the heat exchanger. One flows
through the tubes (the tube side) and the other flows outside the tubes but inside the shell
(the shell side). Heat is transferred from one fluid to the other through the tube walls, either
from tube side to shell side or vice versa. The fluids can be either liquids or gases on either
the shell or the tube side. In order to transfer heat efficiently, a large heat transfer area
should be used, leading to the use of many tubes. In this way, waste heat can be put to use.
This is an efficient way to conserve energy.
● The shell and tube heat exchanger provides a comparatively large ratio of heat transfer area
to volume and weight.
● It provides this surface in a form which is relatively easy to construct in a wide range of sizes
and which is mechanically rugged enough to withstand normal shop fabrication stresses,
shipping and field erection stresses, and normal operating conditions.

Concentric Pipe vs. Shell & Tube Heat Exchangers
The simple double pipe heat exchanger is inadequate for flow rates that cannot
readily be handled in a few tubes. Double pipe heat exchangers are not used for
required heat exchange areas in excess of 100-150 ft2. Several double pipe heat
exchangers can be used in parallel, but it proves more economical to have a single
shell serve for multiple tubes.

Troubleshooting in

exchanger
Fouling
● Shell and tubes can handle fouling but it can
be reduced by
● keeping velocities sufficiently high to avoid
deposits
● avoiding stagnant regions where dirt will
collect
● avoiding hot spots where coking or scaling
might occur
● avoiding cold spots where liquids might
freeze or where corrosive products may
condense for gases
● High fouling resistances are a self-
fulfilling prophecy

● Resonance occurs when the natural frequency coincides
with a resonant frequency
● Fluid elastic instability
● Both depend on span length and velocity
● Usually, instabilities are worse because and can lead to

● ROD1 baffles (Phillips petroleum)

it takes a set of 4 grids to support a given tube on the top, bottom left and right. 19
5. Applications of shell and tube
The simple design of a shell and tube heat exchanger makes it
● an ideal cooling solution for a wide variety of applications. One of the most common
applications is the cooling of hydraulic fluid and oil in engines, transmissions and
hydraulic power packs.
● With the right choice of materials they can also be used to cool or heat other mediums,
such as swimming pool water or charge air.
● One of the big advantages of using a shell and tube heat exchanger is that they are
often easy to service, particularly with models where a floating tube bundle (where the
tube plates are not welded to the outer shell) is available.

  • 2. Shell and tube heat exchanger A shell and tube heat exchanger is a class of heat exchanger designs. It is the most common type of heat exchanger in oil refineries and other large chemical processes, and is suited for higher-pressure applications. As its name implies, this type of heat exchanger consists of a shell (a large pressure vessel) with a bundle of tubes inside it. One fluid runs through the tubes, and another fluid flows over the tubes (through the shell) to transfer heat between the two fluids. The set of tubes is called a tube bundle, and may be composed of several types of tubes: plain, longitudinally finned, etc. 2

  • 4. CONT…. A shell and tube exchanger consists of a number of tubes mounted inside a cylindrical shell. Figure 1 illustrates a typical unit that may be found in a petrochemical plant. Two fluids can exchange heat, one fluid flows over the outside of the tubes while the second fluid flows through the tubes. The fluids can be single or two phase and can flow in a parallel or a cross/counter flow arrangement. The shell and tube exchanger consists of four major parts: ● Front Header— this is where the fluid enters the tube side of the exchanger. It is sometimes referred to as the Stationary Header. ● Rear Header— this is where the tube side fluid leaves the exchanger or where it is returned to the front header in exchangers with multiple tubeside passes. ● Tube bundle —this comprises of the tubes, tube sheets, baffles and tie rods etc. to hold the bundle together. ● Shell— this contains the tube bundle. 4

Baffle types Baffles are installed on the shell side to give a higher heat-transfer rate due to increased turbulence and to support the tubes thus reducing the chance of damage due to vibration. There are a number of different baffle types, which support the tubes and promote flow across the tubes. ● Single Segmental (this is the most common), ● Double Segmental (this is used to obtain a lower shellside velocity and pressure drop), ● Disc and Doughnut. There are two main types of baffle which give longitudinal flow: ● Rod Baffle. ● Orifice Baffle, 8
  • 9. 1.2. Geometry of shell and tube heat exchanger Tube outside diameter For the process industry, 19.05 mm (3/4") tends to be the most common. Tube wall thickness Reference must be made to a recognized pressure vessel code to decide this. Tube length For a given surface area, the longer the tube length the cheaper the exchanger, although a long thin exchanger may not be feasible. Tube layout 45 or 90 degree layouts are chosen if mechanical cleaning is required, otherwise a 30 degree layout is often selected, because it provides a higher heat transfer and hence smaller exchanger. Tube pitch The smallest allowable pitch of 1.25 times the tube outside diameter is normally used unless there is a requirement to use a larger pitch due to mechanical cleaning or tube end welding. 9
  • 10. Number of tube passes This is usually one or an even number (not normally greater than 16). Increasing the number of passes increases the heat transfer coefficient but care must be taken to ensure that the tube side ρv2 is not greater than about 10,000 kg/m·s2. Shell diameter Standard pipe is normally used for shell diameters up to 610 mm (24"). Above this the shell is made from rolled plate. Typically shell diameters range from 152 mm to 3000 mm (6" to 120"). Baffle type Single segmental baffles are used by default but other types are considered if pressure drop constraints or vibration is a problem. Baffle spacing This is decided after trying to balance the desire for increased crossflow velocity and tube support (smaller baffle pitch) and pressure drop constraints (larger baffle pitch). TEMA provides guidance on the maximum and minimum baffle pitch. Materials of Construction In general, shell and tube exchangers are made of metal, but for specialist applications (e.g., involving strong acids or pharmaceuticals), other materials such as graphite, plastic and glass may be used. 10

Working Principle ● The principle of operation is simple enough: Two fluids of different temperatures are brought into close contact but they are not mixing with each other. ● One fluid runs through the tubes, and another fluid flows over the tubes (through the shell) to transfer heat between the two fluids. 11
  • 12. 3. Theory ● .Two fluids, of different starting temperatures, flow through the heat exchanger. One flows through the tubes (the tube side) and the other flows outside the tubes but inside the shell (the shell side). Heat is transferred from one fluid to the other through the tube walls, either from tube side to shell side or vice versa. The fluids can be either liquids or gases on either the shell or the tube side. In order to transfer heat efficiently, a large heat transfer area should be used, leading to the use of many tubes. In this way, waste heat can be put to use. This is an efficient way to conserve energy. ● The shell and tube heat exchanger provides a comparatively large ratio of heat transfer area to volume and weight. ● It provides this surface in a form which is relatively easy to construct in a wide range of sizes and which is mechanically rugged enough to withstand normal shop fabrication stresses, shipping and field erection stresses, and normal operating conditions. 12

  • 14. Concentric Pipe vs. Shell & Tube Heat Exchangers The simple double pipe heat exchanger is inadequate for flow rates that cannot readily be handled in a few tubes. Double pipe heat exchangers are not used for required heat exchange areas in excess of 100-150 ft2. Several double pipe heat exchangers can be used in parallel, but it proves more economical to have a single shell serve for multiple tubes. 14
  • 15. 4. Start up & Shut down ● Start Up: ● Turn on the mains. ● Turn on cold water flow. ● Turn on the pump. ● Set the temperature. ● Shut Down: ● Turn off cold water flow. ● Turn off the pump. ● Turn off the mains. 15

Troubleshooting in shell and tube heat exchanger Fouling ● Shell and tubes can handle fouling but it can be reduced by ● keeping velocities sufficiently high to avoid deposits ● avoiding stagnant regions where dirt will collect ● avoiding hot spots where coking or scaling might occur ● avoiding cold spots where liquids might freeze or where corrosive products may condense for gases ● High fouling resistances are a self- fulfilling prophecy 16

Flow-induced vibration ● Two types - RESONANCE and INSTABILITY ● Resonance occurs when the natural frequency coincides with a resonant frequency ● Fluid elastic instability ● Both depend on span length and velocity ● Usually, instabilities are worse because and can lead to failures in a short time. 17

Shell-side axial flow ● Some problems can be overcome by having axial flow ● Good heat transfer per unit pressure drop but ○ for a given duty may get very long thin units ○ problems in supporting the tube ● ROD1 baffles (Phillips petroleum) ● introduced to avoid vibrations by providing additional support for the tubes ● also found other advantages ○ low pressure drop ○ low fouling and easy to clean ○ high thermal effectiveness 1. ROD baffle Tend to be about 10% more expensive for the same shell diameter. The grids are offset so that it takes a set of 4 grids to support a given tube on the top, bottom left and right. 19
  • 20. 5. Applications of shell and tube The simple design of a shell and tube heat exchanger makes it ● an ideal cooling solution for a wide variety of applications. One of the most common applications is the cooling of hydraulic fluid and oil in engines, transmissions and hydraulic power packs. ● With the right choice of materials they can also be used to cool or heat other mediums, such as swimming pool water or charge air. ● One of the big advantages of using a shell and tube heat exchanger is that they are often easy to service, particularly with models where a floating tube bundle (where the tube plates are not welded to the outer shell) is available. ● Oil Refining ● Industrial paint systems ● Vapor Recovery systems 20
